Custom Foam Overlay
A custom foam overlay is the printed or labeled top layer that sits on a custom foam insert. The overlay is cut to match the cavities in the foam below, and the surface is silk-screened or printed with text, part numbers, logos, or color-coded callouts that identify what belongs in each pocket. The foam insert holds the part. The overlay tells the user — at a glance — which part goes where, whether anything is missing, and who manufactured the kit.

Overlays are designed alongside the foam insert in the same engineering cycle and are produced on the same equipment that cuts the foam — in-house CAD, in-house waterjet, in-house silk screening, and in-house assembly at the Chicago facility.
A secure bond that handles field wear: A foam overlay sits flush on top of the cavity-cut foam insert. It is held permanently in place with high-bond peel-off adhesive backing on the underside to prevent peeling or shifting under heavy commercial deployment conditions.

Foam overlays are not specified on every custom case program. They are added when the buyer needs the kit to be self-explanatory, to support an audit or compliance process, or to carry brand presentation into the field. Typical applications include:

Silk-Screened Polycarbonate Overlay
A thin, durable polycarbonate sheet cut to match the foam cavity layout, with text and logos silk-screened on the underside (so the print is protected from wear by the polycarbonate itself). Polycarbonate overlays are the right choice for kits that are opened and reset frequently, for FOD-controlled programs that need a wipe-clean surface, and for any application where the labeling has to survive years of field use without fading.
Contrasting FOD Foam
A two-layer foam build where the top foam is a contrasting color from the foam below. When a tool is removed from its cavity, the bright contrasting color underneath becomes visible — a missing tool is impossible to miss. Often specified with text or symbols cut into the contrasting layer for combined visual and labeled identification. This is the standard FOD-control overlay for military, aerospace, and high-stakes maintenance programs.
How a Custom Foam Overlay Is Designed
A foam overlay is engineered as part of the same project as the underlying foam insert. The overlay design follows the cavity layout — it cannot be designed before the foam insert layout is approved, because the openings in the overlay must match the cavities below exactly.
Foam Insert Layout Alignment
The cavity-cut foam insert is designed first based on the parts the case will hold. The overlay design begins after this layout is formally approved by the buyer.Overlay Material Selection

For programs that already have an approved Platt foam insert layout on file, an overlay can be added without completely redesigning the underlying foam. To expedite your engineering quote, please prepare:
- The parts or tools that will be stored in the case (or the approved foam insert layout, if already on file).
- Label text or part numbers for each cavity — a marked-up layout sketch or spreadsheet list works fine.
- Company logo or branding artwork in vector format (high-resolution .ai, .eps, or vector .pdf preferred).
- Color preferences for the overlay material and the print — Pantone references are ideal but not required.
- Use environment notes — sterile clinical fields, FOD-controlled manufacturing bays, frequent wipe-down settings, outdoor field service, etc.
- Quantity expectations for the first run and for future reorders.
